1. Reclaim The Space Above Your Dock

The space directly above your loading dock doors is usually considered a dead zone. Because it’s a high-traffic area, most managers leave it empty. However, in a strategic warehouse fit out, this is prime real estate.

  • The Solution: Install over-the-dock racking. These specialised systems sit safely above the garage door tracks.
  • The Benefit: It’s the perfect home for empty pallets, packaging materials, or slow-moving inventory. By moving these items off the floor, you free up your main racking for high-turnover stock.

2. Recalibrate Your Beam Levels

Next time you’re on the floor, look for empty space above your pallets. If there is 30cm or 40cm of empty space between the top of a pallet and the beam above it, you are paying for space you aren’t using.

  • The Solution: Most pallet racking systems are adjustable. If your inventory profile has changed, it’s time to re-profile your beams.
  • The Benefit: By dropping beam levels by even a small margin across several bays, you can often create enough room to add an entire extra level of racking at the top of the stack.

3. Implement the Golden Zone Audit

If your team is constantly zigzagging across the warehouse to pick items, you have a flow problem that is wasting space. We often see fast-moving items stored high up while slower-moving items may be sitting in prime locations.

  • The Solution: Conduct a slotting audit. Move your high-velocity items into the Golden Zone, which is the area between waist and shoulder height near the packing station.
  • The Benefit: Condensing your active picking zone allows you to dedicate the rest of your warehouse racking to long-term storage, effectively increasing your usable capacity by making the layout more dense.

4. Narrow Your Aisles

Standard reach trucks require wide aisles to turn, but modern materials handling equipment can operate in much tighter spaces. If your aisles were designed for older forklifts, you might be wasting metres of floor space.

  • The Solution: Consider a Narrow Aisle (NA) or Very Narrow Aisle (VNA) configuration.
  • The Benefit: Narrowing your aisles by just 50cm across a large warehouse can allow for an extra row of racking, potentially increasing your pallet positions by 10-15% without expanding the building.

5. Move the Office Up

If your warehouse manager’s desk, the dispatch office, or a staff breakroom is sitting on the warehouse floor, it’s consuming valuable pallet space.

  • The Solution: Install a structural mezzanine floor.
  • The Benefit: Moving administrative or break areas to a mezzanine level keeps your ground floor 100% dedicated to storage and machinery. It gives management a bird’s-eye view of operations while reclaiming the floor for heavy-duty industrial shelving.
